I'm going for the cap with the thick rounded mounds because that is the version she wears in the character illustrations and in the scenes of Mon Mothma's speech. I promise my husband that I will try to keep this project on a budget of 200 Euros or less. I had some EVA mat pieces and sticks of hot glue lying around, so I tried that first.
I like your idea. I will look through my things, perhaps I have something that would work as stuffing. I also want to try using two Styrofoam half balls that I have for the ear domes. I hope that own of those ideas works.

I think I found some good patterns for my flight suit. They should only need minor adjustments. For the pants part of the flight suit I will either use the pants of McCall’s M4745 civil war pattern or Burda 6952. I’m familiar with both pants patterns. I used the M4745 pants for my custom sith costume and the Burda 6952 for my gray RFT cargo pants. I think after some small alterations the Burda 6551 blouse pattern should work for the top of the flight suit. I want to try to make a two piece flight suit. That makes visiting the restroom so much easier. The connection should be covered by the white belt of the harness.

Edit 11/24/2017:
Here are the sceens of the red female pilot during Mon Mothma's speech in SWR S3E18.

Another red female A-Wing pilot with the cap can be seen in SWR S3E11.

If you'd like to go pepakura for the helmet, I actually commissioned one of my friendly pep-wizards to make me one. If you'd like it, shoot me your email address in a PM and I'll send it to you.

My wife and I are also going the Rebels pilot route. We're making the majority of the pockets just patches on the coverall. The sleeve and thigh pockets will be padded patches.

Also, the boots are black chelsea boots with a black gaiter over them, not the normal pilot boots.

Thank you for your kind offer, Volund Starfire. I would love to have your pepakura file of the Star Wars Rebels Y-Wing helmet. It looks a lot cooler than the soft helmet. I've sent you a PM.

How is your project coming along? I wish I could see the pictures in your thread. So many great forum threads have been destroyed due to photobucket.

I think that I will probably make all pockets on the legs functional. I need a way to store some tissues. I'm not sure about the two pockets on the bottom. The arm pockets will be padded patches.
