So I've never heard... does the donut come with the "bill" attached?

No...no earcaps...

truth be told...you would probably be better off making the earcaps out of a soft material rather than the hard plastic...

I know some costumers do the "bills" as part of the donut... great another item to hunt down...

You also need to make, or have someone make for you, the pleated part that goes over the top of the soft helmet.

Some of us just used a cheap visor and cut off the bill and covered it with fabric. You might get lucky and find something that has a khaki or light tan colored bill, then you can get away with not having to cover it.

If you're talking about "attachment", several of us did attach the bill to the hard part of the helmet as opposed to attaching it to the soft helmet.

The vacuformed ear cups actually worked quite well. My original plan was to do it in vinyl but there would have been creases around the edges. Lesley (Brie Kalan) came up with the idea of drilling small holes around the edge of the plastic ear cup and then hand-sewing through the holes to attach it to the soft helmet.

Reconstructing this helmet is not for the faint of heart. It took literally 6 Sunrider members to come up with a method for doing this. Lesley did the pattern and sewing, Jim did the donut, Lori/Don did the snaps/straps, I did the earcup attachment, and Deb did the ribbed sections. Shocked

Since I will be making my own soft helmet, is there a pattern for making the ear cups?

No...there is no pattern...BUT I can give you dimensions and some good photos of my ANH...

And...
after trying both attaching the bill to the ANH and attaching it to the hard plastic donut...I found that it was much better to have the bill attached to the plastic donut....
I must have done and re-done that part at least 4 times...

I purchased a cheap cap at Joanne's for $1.99----
I removed the bill off of the cap and then removed the fabric from the bill...traced the bill onto the khaki Trigger fabric
don't forget to add seam allowance...

and then sewed the cover for the bill....I also used the Trigger to make the soft pleated part that sticks up through the top of the donut...and finally...got some decent results....

It took me 4 tries to attach the bill...
and three versions of the pleated part...

no one said costuming was easy...lol... Very Happy

Yeah, attachment of the bill piece.

I've got the ribbed stuff done. Thanks to the tutorial at the Endor Bunker group... but didn't see anything about the bill. Do you attach it to the helmet then to the donut?

Just out of curiosity, is there a reason Jim isn't doing the earcups for this donut run?

he didn't give a reason...and I didn't want to "push my luck" and ask....

btw Donna...am I going insane...or did you post your vest tutorial at Endor Bunker? I thought I saw it there...and now it is gone?

There is a good photo of the ANH on page 16 of the Costume tutorial...and the tutorial is posted in the "files" section at Endor Bunker (I am still adding to that...I have some work to do on that yet...some clarifications and some better instructions on some pieces)

The ear cups on the ANH are an oval that is:

4 1/2" high
3 5/8" wide
the hole in the middle is a perfect circle at 1 1/2" diameter

and...you need 3/8" seam allowance for the outside of the oval to stitch to the earholes in the ANH...
