Well so far I've managed to fit two pair of boots, two RFT helmets, two blasters, two RFT uniforms and parts of both of our Jedi costumes. We are pretty much putting everything they will probably inspect in the case and plan on getting to the airport early so they can rip it apart and I will have time to neatly re-pack. wink2

I'm paranoid about traveling without a lock, costumes or not, so even if they do break it its cheaper than losing all my stuff.

I wouldn't worry too much about TSA agents questioning your costumes. To and from CIV, I carried 3 FX's in a rifle case. Also brought back some other costume accessories and carried those in my backpack. One agent at LAX; on the way back, went through it and ask, very condescending too I might add, what I used them for and if they were real what they would be made of, generally just slowing the line down. But then again most of the line was made up of fans on their way home.

Also, every piece of luggage I took with me had TSA approved locks on them. And if they do open them, which they did with me (the rifle case), they will let you know they opened the bag.
So lock away!

I'm sitting at the airport now waiting to get on the plane. We stood there and watched our stuff go through the TSA scanners in case they decided to open anything (mostly so we could re-pack it if we needed to). They never even looked twice at it!

I just wanted to update this thread since our trip is now over! When we arrived in SD, the only thing holding our box closed was the TSA lock I had put on there Shocked . What a mess that would have been! They managed to completely bust one of the latches off the box, and the other was unlatched.

On our way back we went to a luggage store and bought straps and a new lock (the other had been bent apparently trying to hold the lid on) and hoped for the best. Luckily it made it back in one piece, but we are now back to the drawing board as to what to bring for the next trip!
