All of the ones we did for Sunrider Base are hollow; it's just the outer ring with a lip on the top/bottom that is cut out. This makes it light and (relatively) easy to wear.

I suppose you could stuff foam into the middle, but I've never had any problems with leaving my hollow.

Oh, that's what he meant, ok.

I could see how that would be necessary for comfort if you were wearing the donut alone, but it's not really needed with the soft helmet under it.

But if you wanted to add some, why not?

If you're asking about the center of the ear cup, I used black foam from an old pair of headphones.

Yes, inside the ear cups was black foam. i used grey foam I had laying around and spray painted a small area of it that I knew would be visible.

Ah, semantics.

The "donut" refers to the hard part of the helmet. The other piece we call the "soft helmet" and the ear covers are "ear cups".

The entire helmet is made up of both the hard helmet ("donut") and the soft helmet. They are two separate pieces.

Ok, you didn't specify the ear hole, we thought you meant inside the donut itself.

I used some thin foam from some packaging material from one of my jobs and spray painted it black.

That wasn't enough padding, so a friend made a couple quick ovals of quilting batting which made thos hare plastic ear cups on my replica much more comfortable.

Seeing as how this is one of the few things I've done on my Endor, I shall comment. I found a pair of headphones and stole the foam of of them BUT I also dicovered that with the foam still on the phones, they are a perfect fit! Thus creating the stereo Endor Trooper! lol THe phones even have black covers so you can fake them to look somewhat accurate if you want. Bought them at a radioshack. All I had to do was perform a little surgery and remove the ear hooks. Ben
